Key figures for 3D Printers for Cosplay: Bed Size, Split Lines and the Filaments That Survive a Con: 256 mm split, 400 mm one piece, 0.6 mm nozzle.
Short answer

Cosplay is large, light parts in volume: helmets, pauldrons, chest plates, prop weapons. Bed size matters most, then speed, then a filament that survives heat in a car and a day of wear. A 256 mm printer (Bambu A1) does most pieces with a split; 300 to 400 mm (Creality K1 Max, Ender-5 Max, Kobra 3 Max) prints helmets in one piece. Print PLA+ or PETG with a 0.6 mm nozzle; ABS and ASA are only worth the trouble for heat exposure.

Filament

Cosplay filaments
Filament Pros Cons Use
PLA / PLA+ Cheap, easy, sands well Softens in a hot car; brittle at thin sections Most armour and props
PETG Tougher, heat to about 70 °C Harder to sand; strings Load-bearing straps, clips, weapons
ASA Outdoor, heat, sands and smooths Needs an enclosure; fumes Pieces exposed to sun and heat
TPU Flexible joints, pads Slow Hinges, armour backing
Foaming or lightweight PLA Very light large parts Tuning Oversized helmets and wings

See filament for cosplay.

Technique

  • 0.6 mm nozzle, 0.3 mm layers, two walls, 5 to 10 percent infill; sanding hides layers.
  • Split along natural seams with alignment pins; glue with CA or epoxy, fill with filler primer.
  • Orient for strength where the piece is stressed; see layer cracking.
  • Resin only for small detailed emblems and gems.

Armour specifically is covered in printers for cosplay armour; the full size ladder in large format printers.
