Cosplay is large, light parts in volume: helmets, pauldrons, chest plates, prop weapons. Bed size matters most, then speed, then a filament that survives heat in a car and a day of wear. A 256 mm printer (Bambu A1) does most pieces with a split; 300 to 400 mm (Creality K1 Max, Ender-5 Max, Kobra 3 Max) prints helmets in one piece. Print PLA+ or PETG with a 0.6 mm nozzle; ABS and ASA are only worth the trouble for heat exposure.

Technique
- 0.6 mm nozzle, 0.3 mm layers, two walls, 5 to 10 percent infill; sanding hides layers.
- Split along natural seams with alignment pins; glue with CA or epoxy, fill with filler primer.
- Orient for strength where the piece is stressed; see layer cracking.
- Resin only for small detailed emblems and gems.
